As much as I want the s***box 90's Astra look, this had to be addressed as its just a little too close to a suspension point for comfort. While only superficial I can imagine that if I get my MOT guy on a bad day he might have failed me for it.
![]() One repair panel later and I was ready to start. ![]() I should have known better that it wasn't just going to be the top layer that needed fixing. Ran a wire wheel on a drill over it and a large chunk of my sill disintegrated. ![]() New metal going back in. ![]() ![]() ![]() ![]() ![]() Found I didn't take any photos of the full repair but I did take one of the prep I did for the top quality paint job I did (read top quality as rattle can under sealer). I did the full sill as there were a few spots of surface rust which I decided to treat and repaint. ![]() ![]() Eh... It suits the car.

Its been ages since I've done anything to this but as I have a few days off over Christmas I've decided to do something about it.
I started on this ages ago and just never finished it but I decided to change my radiator and inter cooler setup as I wasn't happy with it. The radiator I was using actually fitted very well (to be honest better than the one I have now) but it was so big I couldn't get an inter cooler in there easily and the air conditioning was a bit of an issue (and I'm not giving up the air con). I decided to go for a slightly small radiator. This time it was for a c20xe mk3 Astra. This has allowed me to fit a Saab 2.2 TiD inter cooler around it. It took a little more trimming of the bumper than I would have liked but its in there and when all said and done you can barely notice it. ![]() Finally there was the issue of getting an air con radiator in there. For the first time in this project I have broken my own rule. I've used a none GM part. I went with a Chrysler Grand voyager 3.3 diesel air con radiator as it was long and slim so fitted neatly above the inter cooler. I have had to do a little more trimming but nothing to drastic. The pipe connections just fit behind the drive'r side headlight mounts. ![]() Just need to finish making mounts for everything
